Centre stage at this year's Setra IAA exhibition stand is occupied by the world premiere of the new ComfortClass 500. In total, three buses of this new vehicle generation will be presented by the Daimler brand from Ulm, southern Germany. These will show future-oriented perspectives for the bus concept of tomorrow. Equally in the spotlight in Hanover will be the buses from Setra's TopClass and MultiClass ranges with their many innovative equipment features. The design of Setra's show vehicles at this year's IAA is based on the four elements fire, water, earth and air.
The ComfortClass 500 – vehicle concept of the future
With the world premiere of the new ComfortClass 500, Setra is really raising the bar in all things economy, comfort, safety and value, whilst in the process making it very clear that we hold the top position internationally. To achieve this, Setra has implemented a future-oriented design and a good many technical innovations which already fulfil tomorrow's standards. Lothar Holder, spokesperson for the Setra brand at EvoBus GmbH explains: "With the new ComfortClass 500, we want to introduce our customers to the challenges of the coming years. This vehicle generation will be introduced as the technological leader which sets standards in design, aerodynamics and efficiency. We're making the future tangible today."
World premiere with three vehicle lengths
At this year's exhibition, among others, we will be shining the spotlight on the 12.3-m-long S 515 HD. The three-star vehicle can carry 49 passengers on its "Setra Voyage Plus" seats. The touring coach is equipped with the new in-line six-cylinder Euro VI engine from the OM 470 series (315 kW/425 hp) and has a number of new technological innovations. These technological advancements include such features as LED interior lighting, a Coach Multimedia System, bi-xenon headlamps, adaptive cruise control with stop-start traffic function, the attention assistance system "Attention Assist" and a new tyre pressure monitoring system. The S 515 HD is also fitted with dark tinted windows and new materials for the interior, as well as an ISRI driver's seat and tour guide seat, both with height-adjustable three-point seatbelts.
All of these new comfort and safety systems can also be found in the two-axle S 516 HD, which also offers a panorama camera and a reversing aid. The two-axle, four-star coach measures 13.1 m and offers space for up to 48 passenger seats as well as for an electrically adjustable double tour guide seat. This touring coach too is powered by the new OM 470 engine. What's more, it is also equipped with the further-developed GO 250-8 PowerShift automated manual transmission.
The S 517 HD with its length of 13.9 m marks the start of the first three-axle version of the new ComfortClass 500. This four-star vehicle also carries with it all of the innovative features of the new vehicle generation. A total of 52 passengers will find a place in the "Setra Voyage Supreme" seats and can then enjoy their holiday in the pleasant ambience of this bus with its new interior materials and exclusive design decor. The vehicle boasts start-off assist and is driven by a 350 kW/476 hp Euro VI in-line six-cylinder engine from the OM 471 series, which in turn is part of the "BlueEfficiency Power" engine generation. Thanks to the newly developed "Fiery Volcano Red Metallic" EvoBus paint, all three of these world firsts will ensure a shining appearance at the Setra stand.
New design with soft lines
For over 60 years, Setra has been based on tradition and authenticity. Setra is not afraid to look back upon tried-and-tested methods and so the new ComfortClass 500 vehicle generation will allow us to build on our time-tried brand values of efficiency, comfort and safety whilst at the same time driving the way to the future. The most dynamic characteristic of the ComfortClass 500 is its curved aluminium trim with the new decorative element at the B-pillar. The gently rising and falling line completely encircles the fully redesigned vehicle. At the front, it imparts a friendly face which captures all of the aerodynamic requirements with hard edges and soft surfaces. The new, modular-design headlamps and indicator segments with distinctive trim elements underscore the trademark elements of high quality and reliability.
A striking element on the sides of the vehicle is the dynamic, upwards-sloping beltline, which bears the three-dimensional brand emblem with its gleaming Setra logo and forms the base which supports the striking C-pillar. Its downward-sloping dynamic styling in the area of the engine compartment flap also serves to visibly highlight the presence of the new drivetrain.
A highlight of the upgraded rear section with its large window is the restyled lighting units with brake lamps, side marker lamps and indicator lamps at the top of the rear section and a large LED unit at the bottom. The rear lamp cluster is equipped with a tail lamp in the shape of a "light curtain", an edge light serving as the brake lamp and a passive element on the side. Another additional LED reversing lamp in the side section of the vehicle bathes the entire rear section from the rear axle onwards in white light, giving the driver an even better view when manoeuvring or parking.
Aerodynamic styling lowers fuel consumption
A forward-looking design in connection with low consumption – those were the criteria for the aerodynamic concept of the new ComfortClass 500. By reducing air resistance by 20 percent, the vehicles attain a fuel consumption reduction of up to five percent compared to the previous model series under Euro V. In conjunction with the new aerodynamic rear section and additional individual measures, the ComfortClass 500 achieves a drag coefficient of 0.33, a figure that up to now would have been considered unattainable in this segment.
The engineers designed the front of the ComfortClass 500 with larger radii for the roof slope. The A-pillar was also redesigned, enabling the flow loss on the front surface to be reduced significantly and placing the air flow in this area on the vehicle body. New styling with a tapered design of both the side of the vehicle and the roof at the rear centres the air flow on the vehicle for as long as possible and avoids it breaking away too soon. Also contributing to the improved aerodynamic drag is the new Aquablade windscreen wiper system at the front end, which directs the washer fluid immediately in front of the wiper lip of the clipless wiper blade. Measuring 1000 millimetres in length, the wiper blades in conjunction with the integrated Aquablade represent a world first in the coachbuilding industry.
Wider entrance area
In the ComfortClass 500, an integrated approach meant that space was increased. This is particularly evident at the front, three-stepped entrance area, which has been noticeably widened thanks to a front-end extension. As a result, the space between the cockpit and the tour guide seat was able to be generously redesigned. The tour guide seat has been moved to the right by a few centimetres, thus offering more space for a roomy entrance into the passenger area. On the right-hand side, next to the tour guide's seat, the ComfortClass 500 is equipped with an additional stowage box. On the side opposite the entrance, a handrail harmoniously follows the flow of the steps with a curved form which extends into the cockpit area. In the two-toned cockpit, the entrance area is styled in "greige", a colour combination consisting of the colours grey and beige. This lends a warm note to the new generation of vehicles and extends throughout the passenger compartment.
Ergonomic and aesthetic: the new cockpit
Quick and easy ways to access the controls, an optimised seating position, ergonomically improved, suspended pedals and an improved overview will now make the driver's work easier. The developers also took the vehicle's many tools into their functional considerations and have created space for additional and useful stowage options. The fridge's fold-up cover can, for example, be used to seat a laptop. With circumferential cooling of its walls, the cockpit's 63-litre refrigerator guarantees rapid and uniform cooling of its interior.
The centrepiece of the redesigned cockpit is the centrally positioned high-resolution colour display with four round dial instruments. These show vehicle and engine speed, as well as current fuel and AdBlue levels. Also redesigned were the layout of buttons and the arrangement of individual switch elements on the instrument panel in the cockpit.
Quick, sophisticated operation of the on-board computer is provided by the new "Stacks&Cards" system, which enables efficient navigation between individual menu groups (stacks), such as, for example, route information or current vehicle data and their submenus (cards).
Another novelty in the ComfortClass 500 is a steering wheel keypad with enhanced functionality, making it possible to eliminate some switches on the instrument panel. The newly developed radio system of the ComfortClass 500 stands for entertainment, information and functionality at the highest level. This is catered for by the new Coach Multimedia System (CMS), which is fitted as standard and is based on two components: the integrated Bosch Coach Communications Center (CCC) and the expanded Coach System Extension (CSX). The CSX is a bus-specific control unit in the standard package which makes use of a series of buttons for controlling the spatial separation of function and sound – in the case of volume control, for example – between the driver's area and the passenger compartment. A DVD drive integrated into the system can be used, among other things, for playing back video or mp3 formats. Within easy reach of the driver is the central control unit with its clear operating structure. It features arrow keys, a 10-key keypad for telephony and navigation, a Bluetooth interface, an audio jack and a USB connection.
The cockpit of the ComfortClass 500 literally adapts itself to each different driver's figure. The steering column can be individually adjusted and even the height of the driver's seat was raised by 50 mm in the ComfortClass 500 to a height of 910 mm above the road.
New interior concept with modular service sets
The interior floor-to-ceiling height in the ComfortClass 500 has grown from 1990 mm to 2100 mm. The design contour of the air duct opens outwards towards the side window. This means more light in the vehicle interior and a better view out of the side windows. Even taller passengers sitting in window seats will be able to comfortably stand up.
In the new vehicle generation, the proven system of open, accessible luggage racks will be continued. A skiing helmet also fits into them. A further highlight of the ComfortClass 500 can be found at the front of the coach: a new, stepped front dome featuring the Setra logo and a panoramic smoked-glass window. In the upper tier, electric devices such as Daimler's FleetBoard vehicle computer can be stored, whilst an information sign for passengers can be placed in the front ledge of the dome.
Above the passengers' heads, a continuous fabric ceiling spans the centre aisle – an absolute first in the interior of a coach. The new concept makes the ceiling landscape appear to be a continuous surface, with a light colour which reinforces the new sense of spaciousness in the coach. The innovative fabric ceiling lends the vehicle interior a sporty elegance.
The speakers of the ComfortClass 500 are set in a dedicated track in the air duct on the side nearest the windows. Separated from the service sets, they are built into the air duct at the level of the window columns, which forms a gentle transition between the columns and the ceiling, whilst also ensuring uniform sound throughout the entire passenger compartment. The newly-developed service sets contain air vents with fixed blades. The standard LED reading lights and air nozzles have a modular layout on the "service track" and can be adjusted to suit any given seating arrangement. The space between the individual controls can be covered with one of two different plastic modules of varying length. This new, patented system provides a significant advantage for the coach operator, who, in the event of a reconfiguration, can easily adapt the controls to the new seating layout using existing components. Irrespective of the distance between the seats, the service sets can optionally be set at a distance of 450 mm from one another.
In addition to the main lighting at the service sets, ambient lighting imparts an exceptional sense of spaciousness. Available as an optional extra, these LED lighting strips emit flat, indirect and infinitely adjustable light across the entire length of the vehicle in the direction of the window front, which extends up towards the ceiling.
On the luggage rack supports, the ComfortClass 500 has a new type of lighting unit which provides the luggage rack with dampened light and thus helps passengers stow away items of hand luggage even at night.
Optimised door and flaps system
The window on the driver's side can be opened and closed electrically with the simple push of a button. The new design of the module which now contains an acoustic film helps reduce wind noise. An improved, flush-fitting seal system on the doors fulfils both aerodynamic and acoustic requirements. The rain trough is integrated into the door seal and locking occurs by means of a patented "star catch" which increases the pressure of the door on the door seal.
More dynamism and improved safety with less weight
Aerodynamic engineers and designers gave the ComfortClass 500 its new shape at an early phase of the project. This dynamic and elegant form comprises a wealth of weight-reducing measures on the supporting structure and vehicle body. The bodyshell is still based on tried-and-tested circumferential annular frame members, but features a substantially stiffer design. Innovative lightweight structures with new node elements and optimised column cross sections avoid unpleasant vehicle vibrations. Like the payload, the vehicle's roll-over stability was also able to be increased whilst at the same time, the bodyshell weight was brought down. Targeted use of high-strength steel guarantees effective passenger protection, such that all models of the ComfortClass 500 already fully comply with all aspects of the stricter European ECE R66/01 regulation which will come into force in 2017. Together with the further optimised Front Collision Guard system, the improved bodyshell structure demonstrates a unique safety concept in the whole bus sector worldwide.
New tyre pressure monitoring – a well-rounded system
The new tyre pressure monitoring system, which shows the current tyre pressure on the cockpit display, delivers significantly more comfort, a better overview and greater safety. The display warns the driver of, for example, tyre pressure discrepancies and overheating. In this way, tyre damage and even burst tyres can be avoided. Downtime during vehicle operation can be minimised and life expectancy of tyres increased. For noticeably improved ease of fitting, the designers and design engineers also worked on the wheel trims which now feature a two-piece design on the ComfortClass 500. The inside cover of the wheel trims on the ComfortClass 500 can be removed with a single turn, allowing the driver and service staff to access the wheel nuts and tyre valves with even greater ease.
As a result of the fuel tank being repositioned in front of the front axle on three-axle variants of the ComfortClass 500, these vehicles require an increased load-bearing capacity. To this end, Setra asked international tyre manufacturers to develop new tyres which have a load-bearing capacity of up to 7.5 t.
Responsive level control
The ComfortClass 500 comes equipped with a new, extremely responsive electronic level control system. Four sensors at each of the wheels are used to this end. The electronic lowering of the vehicle body at high speeds on the motorway reduces air resistance. This in turn leads to noticeable fuel savings whilst maintaining the quiet running behaviour of the vehicle. Numerous tests concerning road surface conditions have confirmed that two centimetres are feasible. This is a first for the bus branch.
Resilient shock absorber link
ComfortClass 500 stands for significantly greater ride comfort for passengers. This is ensured by a resilient shock absorber link which easily absorbs short, sudden impacts. A stiffer design means the steering is less vulnerable to vibrations. With their more direct steering ratio, the new-generation three-axle vehicles offer the driver even more precise steering characteristics, reducing the need for corrective action. Sensitively metered braking provides yet more safety and precision, as well as giving the driver a feeling for the vehicle. Accordingly, the pedals have been hung in an ergonomic way for optimal application of the brakes.
Electronic brake system puts the pressure on
The electronics for the new brake system, in conjunction with an advanced conventional, pneumatic-mechanical air compressor, have been integrated into the vehicle's new electronics architecture.
The newly developed system for drying the air leads to reduced fuel consumption and extended maintenance intervals. Intelligent control mechanisms make use of the vehicle's overrun phases to produce pressure and enable usage-oriented regeneration of air dryer cartridges.
Improved safety systems
Alongside the proven active safety systems, the ComfortClass 500 is available with an optional emergency brake assistant with enhanced functionality and Attention Assist, a first in the touring coach industry.
The advanced Active Brake Assist (ABA2) with a new radar sensor decelerates the bus even upon detecting stationary objects. This is a first in the bus sector. The adaptive cruise control system is responsible for maintaining a preselected distance to vehicles ahead. If there is no vehicle in front, the system operates as a regular cruise control system, switching off automatically at speeds below 15 km/h. This is not the case on ComfortClass 500 vehicles fitted with adaptive cruise control and the enhanced functionality of the stop assist system. This system remains active at lower speeds and brings the coach from a standstill to the desired distance control function at any time, even in stop-start traffic.
A coach-industry first is the innovative use of Attention Assist (ATAS). Based on specific criteria, such as steering movements and braking activity, activation of the indicators, vehicle speed and time of day, the optionally available system continually retrieves information about the driver's condition. Attention Assist infers the driver's ability to react based on the correlation between the information gleaned and the adapted driver profile. If a defined model value is exceeded, an electronic signal causes the driver's seat to vibrate ‒ unbeknown to the passengers.
An environmentally-friendly future with Euro VI
The official starting date is 1 January 2014. But the new Setra ComfortClass 500 is now already suitably prepared for the legally-binding introduction of the Euro VI emissions regulations. The new and powerful "BlueEfficiency Power" engine generation from Mercedes-Benz drives the ComfortClass 500 into an environmentally-friendly future which at the same time corresponds to a profitable future for the operator. No compromises, no consumption increases.
The OM 470 and OM 471 engines feature unique common rail injection technology with pressure booster (X-PULSE). This enables extremely precise fuel injection with cylinder-selective control, high injection pressures of up to 2100 bar and a freely adjustable injection process. Additional advantages stem from the effective, three-stage engine brake and the asymmetrical turbocharger. Despite the use of exhaust gas recirculation, this ensures a fast response to the accelerator for agile driving characteristics.
The particularly stringent requirements of the coming Euro VI standard with respect to nitrogen oxide emissions (NOX) generally conflict with demands for even lower particulate emissions and low fuel consumption. This conflict of aims is not only resolved by the implementation of the X-PULSE injection technology but also by complex exhaust gas aftertreatment. To this end BlueTec engine technology, which has proved its worth in more than 100 000 vehicles to date, is combined with SCR, AdBlue injection, exhaust gas recirculation and a particulate filter.
Recirculation of cooled exhaust gases reduces the nitrogen oxides generated during combustion, which allows the consumption of AdBlue to be reduced by 40 percent compared to Euro V. The AdBlue is now sprayed airlessly into the exhaust stream via an improved metering unit. Nitrogen oxides are then almost completely converted into water and nitrogen in the SCR catalytic converter. The exhaust system of the EURO VI engines is also equipped with an extremely efficient diesel particulate filter which, in the Setra, only needs servicing for the first time at 360 000 km and thereafter only every 240 000 km. To avoid a high counterpressure in the exhaust system, with corresponding negative effects on fuel consumption, the entire exhaust gas aftertreatment system including the oxidising catalytic converter, particulate filter and SCR catalytic converter has a double-flow design.
In practice, the introduction of Euro VI in the Setra ComfortClass 500 means a further drastic reduction in exhaust emissions without the initially feared increase in fuel consumption. A significantly higher cooling performance is required for Euro VI vehicles. Following extensive calculations and tests, this was achieved by moving the radiator from the left to the right-hand side, shielding the radiator from the engine compartment, additional exhaust air openings on the rear end as well as the use of optimised fans with infinitely adjustable fan coupling. All in all, the efficiency of the cooling system was improved by 30 percent.
The life expectancy of the new generation BlueEfficiency Power engines is 1.2 million kilometres. The maintenance intervals have increased from 90,000 kilometres to 120,000 kilometres. Fuel consumption is low and AdBlue consumption has fallen drastically.
New GO 250-8 PowerShift transmission and new retarder
Along with the new engines, the Setra ComfortClass 500 will also see the introduction of the new bus-specific eight-speed GO 250-8 PowerShift transmission. The fully automated unit is based on the time-tested GO 240-8 PowerShift transmission. As previously, drivers benefit from the progressive spacing of the gearbox as well as fast, uniformly smooth gearshifts. The transmission is approved for a maximum engine torque of 2500 Nm. Another innovative feature is the gearshift mechanism of the GO 250-8 PowerShift in the form of a well-designed steering-column lever which encompasses all functions.
The vehicle also features a new crawler mode which works in the same way as on automatic transmissions. It enables precise manoeuvring simply by using the brake pedal. The new integrated retarder achieves braking torques of up to 3500 Nm. It is designed as a secondary retarder and uses the engine coolant for braking and cooling. This eliminates the previous oil/water heat exchanger and the associated oil changes for the retarder.
Electrical consumer management ensures the right voltage
The complete system architecture of the vehicle electronics in the ComfortClass 500 has been entirely redesigned and the on-board electrical system has been constructed in a far more efficient way. Accordingly, the ability to cope with increased demands on individual vehicle components, as well as enhanced diagnostics options and easier maintenance are all guaranteed. A good part of the electronics, including fuses and relays relevant for the driver, can be found in two easily accessible central locations on the right-hand side of the vehicle, i.e. on the side furthest away from the middle of the road.
ComfortClass 500 vehicles are equipped with an on-board electrical system management which utilises an intelligent battery sensor on the earth terminal for continual monitoring of the battery's temperature, current and voltage. Using these values, the optimal battery voltage can be set at the generator at any time. If the battery risks becoming discharged, the bus automatically increases the engine's idling speed when the vehicle is stationary. This allows the missing energy to be generated. In the event of a further loss of energy, electrical consumer management will reduce the power being used by consumers or switch them off completely.
Uniform temperature distribution
Anyone travelling in a Setra ComfortClass 500 can leave wind and weather well behind them. Regardless of where you are sitting in the comfortable ComfortClass 500, the right temperature is always uniformly distributed around the passenger compartment. The introduction of a ground mixing circuit for the heating at the front and rear of the vehicle, the separation of the water circuits as well as zone-based sensoring and air vent adjustment ensure buses with optimal, fully automatic regulation of the passenger area. This has led to a notable increase in comfort, which is particularly noticeable towards the rear of the vehicle, where there is only a minor difference in temperature compared with the front.
Aerodynamic air-conditioning system
For the new vehicle generation, the tried-and-tested roof-mounted air-conditioning system has been further developed and now takes on a more aerodynamic shape which is in tune with the exterior design of the bus. By reducing its weight by up to 40 kilograms in comparison with the predecessor version and thanks to its aerodynamically-designed cover with optimal airflow properties and break-away edges at the front, the air-conditioning system helps reduce air resistance and thus also helps save fuel. The easy-to-maintain system uses less coolant and is equipped with a performance-optimised condenser blower and large air filters.
The familiar climate-control strategy with three power levels (32 kW - 39 kW) has been maintained. It offers the ComfortClass 500 the right type of air conditioning for every area of application and every vehicle length.
Combined equipment packages
Alongside countless innovations in the areas of technology, comfort and safety, the new ComfortClass 500 concept also includes for the first time exclusive equipment packages tailored precisely to the requirements of coach operators, drivers and passengers. With their attractive prices, the three variants on show at the IAA put comfort and safety in the foreground.
The "cockpit package", with a focus on comfort, features optional equipment for the driver's area, including an Isringhausen driver's seat with a height-adjustable three-point seatbelt, a leather steering wheel with decorative inlays, numerous stowage compartments and other design decor.
The "view package" provides a combination of safety features. Among other things, the package includes bi-xenon headlamps for dipped beams and main beams as well as a reversing camera. Also in the category of safety is the "assistance systems package", which includes the lane departure warning system, adaptive cruise control, Active Brake Assist (ABA) with additional stop-start traffic function, Attention Assist (ATAS) and the tyre pressure monitoring system.
TopClass with new 2+1 seating arrangement
Even the TopClass 400 will represent a world first for the Setra brand in Hanover this year: the S 416 HDH is to be presented for the first time with the 2+1 Setra seating arrangement that was presented in 2010. The "Ambassador" seats with their extra-wide seating area, luxuriously upholstered and ergonomically shaped seat shells, and their new seam stitching will be available from October 2012 in numerous upholstery designs. In the centre console of the double seat, there is a 230-volt socket for connecting personal computing or entertainment devices. The new 2+1 seating arrangement expands upon the in-house developed seating generation, which is characterised by incredible comfort, low weight and impressive functionality, as well as the greatest possible levels of safety and variability.
The three-axle vehicle is fitted with a glass roof and axial fan heating, W-LAN router, a reversing camera as well as the safety systems: adaptive cruise control (ART), Brake Assist (BA), the emergency braking system Active Brake Assist (ABA) and the Lane Assistant (SPA).
If visitors wish to experience something new, they can step about the Setra flagship. The double-decker S 431 DT bus on show at the IAA has a set of steps on the front right-hand side of the vehicle. The four-star bus of the TopClass 400 model series offers space for 80 passengers and amongst other things will be equipped for the IAA with new seat fabrics, a glass roof and two Premium Lounge tables in the lower seating area. What's more, the metallic-slate-coloured vehicle is also equipped with ART, ABA, BA, SPA and a reversing camera.
MultiClass with new rear-end concept for Euro VI engine
In keeping with the three world premieres of the ComfortClass 500, Setra will also be presenting an S 415 UL from the MultiClass 400 model series fitted with a Euro VI engine. For the installation of the OM 936 (220 kW), the brand had to design and implement a new rear-end concept. The bus is equipped with 49 Setra "Route" seats and will be presented in Hanover with new interior materials, service sets with loudspeakers, a multimedia box above the driver's and tour guide seats, an inclined front end, Galaxsee dark-tinted windows, a pram area with interchangeable platform, and an installation for a Braun lift at the second entrance.
A total of 40 passengers will find a seat on board the seventh vehicle on show: an S 415 NF low-floor bus. The MultiClass 400 rural regular-service bus generation from Setra will be shown at the IAA exhibition stand with new fabrics for the interior, side-swinging doors on the front entrance and outward-swinging doors at the second entrance, as well as a reversing camera and interior camera. The bus is also equipped with an interior-mounted bus stop display.
